How Corrugated Plastic Yard Signs Are Made

A behind-the-scenes look at the materials, screen printing process, and quality controls that turn a digital file into a durable, weather-resistant yard sign — and what it all means for your order.

What Is Corrugated Plastic?

Corrugated plastic — often referred to by the brand name Coroplast — is a twin-wall polypropylene sheet material with a distinctive fluted internal structure running between two flat outer skins. Think cardboard, but made entirely from plastic. That internal channel structure is what gives corrugated plastic signs their combination of light weight, rigidity, and impact resistance.

The material was originally developed for industrial packaging applications, where it replaced corrugated cardboard in environments that required moisture resistance and longer service life. Sign makers adopted it in the 1980s, and it has since become the dominant substrate for outdoor yard signs, real estate signs, political campaign signs, and directional signage worldwide.

At 2DaySigns.com, we use 4mm corrugated plastic as our standard substrate for yard signs — the most widely used thickness in the industry, balancing rigidity and weight for typical H-stake applications. The material is manufactured in large sheets, cut to your sign dimensions, and printed with UV-resistant inks that bond directly to the polypropylene surface.

Material Specifications & Properties

Understanding the structure of the material helps explain why corrugated plastic performs so well outdoors and how your sign holds up over months of use.

Why Polypropylene?

Polypropylene (PP) is the ideal outdoor sign substrate for several reasons. It is fully waterproof — water beads off the surface rather than being absorbed, eliminating the warping and delamination that destroys paper-based signs in rain or humidity. It is chemically inert, meaning it won't react with printing inks and resists mold and mildew growth. And it is UV-stabilized at the material level, providing a base layer of sun resistance before any printing ink is applied.

The Fluted Channel Structure

The internal channels run parallel to the long dimension of the sheet. This is relevant in two practical ways:

  • Stake insertion: H-stakes insert into the open ends of the fluted channels at the bottom edge of the sign. The channels act as natural guides for the stake wire. Signs cut against the flute direction cannot be staked correctly.
  • Rigidity orientation: Corrugated plastic is significantly more rigid parallel to the flutes than perpendicular to them. Signs mounted with flutes running vertically handle lateral wind loads better than those with horizontally running flutes.

4mm vs. 6mm: When the Thicker Material Makes Sense

Standard yard signs use 4mm corrugated plastic, appropriate for typical outdoor use with H-stakes in soft ground. The 6mm thickness suits freestanding frames, heavier display applications, or signs requiring frequent handling. For the vast majority of yard sign applications — real estate, political campaigns, events, garage sales — 4mm is the right choice.

The Printing Process, Step by Step

Here's exactly what happens from the moment you place your order to the moment your signs ship — including where screen printing and digital production each fit in the workflow.

Before Production

Artwork Submission & Order Entry

You upload your design file through our website or email it to our team. Our system logs your order, confirms specifications (size, quantity, color count, single- or double-sided), and routes the file to pre-press. The color count determines whether your job will run on our screen printing presses or our digital equipment — more on that below.

Pre-Press

File Preflight & Proofing

Every file goes through a preflight check: resolution verification, bleed confirmation, color separation review, and font inspection. For screen print jobs, this includes separating your artwork into individual color layers — each color requires its own screen. If our team identifies an issue before running the job, we contact you first. This step prevents most print surprises.

Screen Printing Path — 1 & 2 Color Jobs

Screen Preparation

For 1- and 2-color orders, we burn a separate photographic screen for each ink color. Your color-separated artwork is output to film, then exposed onto a mesh screen coated with photo-sensitive emulsion. The exposed areas harden; the unexposed areas wash away, leaving open mesh in the precise shape of your design. Each screen is inspected for accuracy before press setup. This is the step that most online-only digital printers skip entirely — it requires equipment, expertise, and time, but it's what produces the superior ink deposit that makes screen-printed signs stand out.

Screen Printing Path — 1 & 2 Color Jobs

Screen Printing on the M&R Saturn Press

Corrugated plastic sheets are loaded onto our M&R Saturn automatic screen printing press. The Saturn is a professional-grade, high-throughput flatbed press built specifically for rigid substrate printing — including corrugated plastic. Each color is applied in a separate pass: ink is forced through the open mesh areas of the screen directly onto the polypropylene surface using a squeegee blade. The result is a thick, opaque ink deposit that sits proud of the surface, producing vibrant, high-contrast colors that hold up in direct sunlight far longer than thinner digital ink films. The automatic registration system ensures each color aligns precisely with the last, maintaining clean edges and accurate color placement across every sign in the run.

Digital Path — 3+ Colors & Complex Artwork

Wide-Format Digital Printing

Orders with three or more colors, photographic elements, gradients, or complex multi-color artwork are routed to our wide-format digital inkjet equipment. Digital printing applies ink in microscopic droplets at high resolution, making it ideal for designs that exceed what screen printing handles efficiently. While digital production skips the screen-making step, it produces a thinner ink film than screen printing — which is why we route spot-color sign work through the Saturn presses whenever the color count allows.

2-Day Production Window

Ink Curing

Screen-printed signs pass through a conveyor dryer after each color pass, flash-curing the ink before the next color is applied. After the final color, signs complete a full cure cycle that locks the ink to the polypropylene surface. Digital prints cure through UV exposure or solvent evaporation depending on the equipment. Both processes produce weather-resistant output, but screen printing's thicker ink deposit provides additional UV fade resistance simply by having more pigment on the surface.

2-Day Production Window

Cutting & Trimming

Printed sheets are cut to your specified dimensions on a precision panel saw or automated cutter. Cuts are made square to tight tolerances, and bleed areas are trimmed to produce clean edges. Signs with full-bleed designs are cut through the printed bleed area, leaving no unprinted border.

Quality Control

Inspection

Completed signs are inspected against your original artwork for color accuracy, registration, trim squareness, and print consistency across the run. Signs that don't meet our standards are reprinted before shipment — not shipped with an apology. This inspection step is part of how we've maintained a 99.8% on-time, on-quality delivery record since 2001.

Fulfillment

Packing & Shipping

Signs are bundled and packed flat in protective packaging. Every order ships free — no minimum, no exceptions. Tracking is provided automatically. Most orders arrive within 1–3 business days of ship date depending on your location relative to our Wyandotte, Michigan facility.

Screen Printing vs. Digital: Which Process Runs Your Job

Most yard sign printers today operate exclusively with digital equipment. We run both — and the distinction matters for the quality of what ends up in your yard.

The core difference is ink deposit thickness. Screen printing forces ink through a mesh screen onto the substrate, laying down a thick, opaque layer of pigment. Digital inkjet printing deposits microscopic droplets that produce a thinner film. That thickness difference translates directly into color vibrancy, opacity over colored backgrounds, and long-term UV fade resistance — all of which matter for signs that need to hold up outdoors through sun, rain, and temperature swings.

Why Screen Printing Setup Fees Matter — and Why We Absorb Them

Screen printing requires a physical screen to be burned for each color in your design. That screen-making process has a real cost — labor, materials, and press setup time. Many screen printers pass this cost to customers as a "setup fee" or "screen charge," which can add $20–$50 per color per order.

We absorb that cost entirely. Every order at 2DaySigns.com carries zero setup fees — whether your job runs on the Saturn press or our digital equipment. That policy applies to your first order and every reorder. It's part of how we've kept our pricing straightforward since 2001.

How We Determine Which Process Runs Your Job

The routing decision is straightforward: 1 and 2 color designs run on our M&R Saturn screen printing press. Three or more colors, photographs, gradients, or artwork that doesn't separate cleanly into spot colors run on our digital equipment. You don't need to specify — our pre-press team makes this call based on your artwork and confirms with you if there's any question.

If you're designing a sign specifically to take advantage of screen printing quality — which we recommend for real estate agents, political campaigns, and any application where signs will be outdoors for extended periods — the best approach is to keep your color count at 1 or 2 and use bold, solid-color design elements rather than gradients or soft blends.

A note on what "screen printing" means for your sign: The next time you're at a busy intersection and notice which signs are still looking sharp after weeks in the sun versus which ones have faded to washed-out shadows of themselves — that's often the screen printing vs. digital difference at work. Thicker ink simply holds color longer outdoors.

Quality Control & Our 99.8% On-Time Record

We've been producing corrugated plastic yard signs in Wyandotte, Michigan since 2001. Our 99.8% on-time delivery rate is the result of process controls built into every step of production — not applied as an afterthought.

Here's what our quality process covers:

  • Pre-press file review on every order — resolution, bleed, color separations, and artwork accuracy checked before screens are burned or digital files are queued
  • Screen inspection — each burned screen is checked for sharp edges, complete emulsion wash-out, and accurate color placement before being mounted on press
  • Substrate inspection — corrugated plastic sheets are checked for surface contamination or defects before loading into the press
  • Registration verification — on multi-color screen print runs, color-to-color alignment is verified at press setup and monitored throughout the run
  • Print-to-proof comparison — output is compared against the approved file for color accuracy and image quality
  • Dimensional accuracy — cut dimensions verified against order specs; trim squareness checked
  • Pre-shipment inspection — final visual review before packing; any substandard signs are reprinted, not shipped
What happens when something goes wrong? In the rare event a production issue reaches a finished sign, we reprint and reship at no charge — no forms, no hassle. That policy has been in place since we opened. Call (800) 513-1695 and our team takes care of it.

How We Guarantee 2-Day Production

"2-day production" means your signs are printed, cut, inspected, and ready to ship within two business days of your order being placed and your artwork approved. It's a production guarantee — shipping transit time is separate and depends on your location relative to our Wyandotte, Michigan facility.

Running screen printing within a 2-day window requires more than fast equipment — it requires screen-making capacity, pre-press speed, and press scheduling that keeps jobs moving without sacrificing the quality inspection steps. Here's how we do it:

Same-Day Queue Entry

Orders placed before our daily cutoff enter the production queue the same business day, including screen preparation for qualifying jobs. Orders placed after cutoff enter the queue the following business day.

In-House Production — No Outsourcing

Every sign is produced at our Wyandotte, Michigan facility. We don't outsource to third-party print shops. When you order from 2DaySigns.com, your signs are screen-printed or digitally produced by our team on our equipment — including the M&R Saturn — under our quality standards. Outsourcing would introduce additional transit time and a layer of quality control we couldn't directly oversee.

Dedicated Press Capacity

Our M&R Saturn press and digital equipment are dedicated to sign production. We don't mix sign jobs with other product categories that could create scheduling delays. Orders are batched efficiently by color count and substrate for maximum throughput within the 2-day window.

Guaranteed 2-Day Production Screen printing & digital — in-house in Wyandotte, Michigan since 2001

Planning Around Your Deadline

Add your estimated shipping transit time (typically 1–3 business days from Michigan depending on destination) to the 2-day production window to calculate your in-hands date. For campaigns with hard deadlines, order at least 2 weeks early. When in doubt, call us at (800) 513-1695 and we'll tell you exactly what's achievable for your timeline.

Durability, Weather Resistance & Lifespan

How long will your signs last outdoors? Here's an honest answer based on the materials and real-world use.

1–2+ yrs Typical outdoor lifespan
100% Waterproof substrate
-40°F Min. temp rating
140°F Max. temp rating

What Corrugated Plastic Handles Well

  • Rain, humidity, and standing water — the polypropylene substrate is fully waterproof. Signs left in wet conditions won't swell, warp, or delaminate the way wood or paper-based materials do.
  • Temperature extremes — from Michigan winters (-40°F) to summer heat (140°F), corrugated plastic maintains structural integrity without becoming brittle.
  • Impact and handling — the fluted structure provides excellent impact resistance for such a light material. Normal installation, removal, and reuse across multiple campaigns is typical.
  • Moderate wind — standard 4mm signs on H-stakes handle typical wind exposure well. In high-wind conditions, H-stake ground penetration depth matters more than the sign material itself.

Screen Printing and UV Fade Resistance

One area where screen-printed signs have a measurable advantage over digitally printed ones is long-term UV fade resistance. The thicker ink deposit from screen printing means more pigment is on the surface — and more pigment means longer color retention before sun exposure causes noticeable fading. For signs that will be outdoors for extended periods (real estate listings that stay up for months, political signs through a long campaign season, permanent directional signage), screen printing's durability advantage is real and visible.

Our UV-resistant inks in both processes slow fading significantly compared to older ink formulations, but no outdoor ink lasts indefinitely under continuous direct sun exposure. Signs in shaded locations or used for shorter campaigns will show minimal fading regardless of process.

Storing and Reusing Signs

Stack signs flat in a cool, dry location away from prolonged direct sunlight. Screen-printed signs used for seasonal campaigns (annual events, recurring elections) can typically be reused for 3–5 cycles before print quality warrants reordering. When removing signs from stakes, pull straight up rather than rocking — lateral stress on the flute opening can crack the bottom edge over repeated removals.

Store flat, not leaning. Signs stored vertically against a wall for extended periods can develop a slight bow from sustained pressure at the base. Store flat with a small weight on top if you have the space — your signs will look better when redeployed.

Frequently Asked Questions

What printing method does 2DaySigns.com use for yard signs?
We use screen printing for 1- and 2-color orders and wide-format digital inkjet for orders with 3 or more colors, photographs, gradients, or complex multi-color artwork. Screen printing on our M&R Saturn press produces a thicker, more opaque ink deposit with superior UV fade resistance — which is why we route spot-color sign work through the press whenever the design allows. You don't need to specify a process; our pre-press team makes the routing call based on your artwork.
Why is screen printing better than digital for yard signs?
Screen printing forces ink through a mesh screen onto the substrate, producing a thick, opaque ink layer with exceptional vibrancy and UV fade resistance. Digital inkjet deposits much thinner ink films that, while accurate and versatile, don't hold color as long under continuous outdoor sun exposure. For bold, spot-color yard sign designs that need to stay sharp in a yard for weeks or months, screen printing's thicker ink deposit is a genuine quality advantage — which is why we invested in professional M&R Saturn equipment specifically for this work.
What is the M&R Saturn press?
The M&R Saturn is a professional-grade automatic flatbed screen printing press built specifically for printing on rigid substrates like corrugated plastic. M&R is the leading manufacturer of screen printing equipment in North America. The Saturn's automatic registration, precision squeegee control, and high-throughput design allow us to run large sign orders with consistent color registration and quality that manual presses can't match — and do it within our 2-day production guarantee.
Are corrugated plastic yard signs waterproof?
Yes. The polypropylene substrate is fully waterproof — water beads off the surface rather than being absorbed. Corrugated plastic signs will not warp, swell, or delaminate in rain or wet conditions. The internal fluted channels can collect water if the sign is laid flat for extended periods, but this drains naturally and doesn't affect the sign material or print quality.
Do you charge setup fees for screen printing?
No. We absorb all screen setup costs on every order. Screen printing requires burning a physical screen for each ink color, which has a real production cost — but we don't pass that cost to customers. Every order at 2DaySigns.com carries zero setup fees, whether your job runs on the M&R Saturn or our digital equipment. That applies to first orders and reorders alike.
How long do corrugated plastic yard signs last outdoors?
Typically 1–2 years or more of continuous outdoor exposure under normal conditions. Screen-printed signs have a measurable UV fade advantage over digitally printed ones due to the thicker ink deposit. Signs used for short campaigns and stored indoors between uses last considerably longer — 3 to 5 reuse cycles is typical for screen-printed signs before print quality warrants reordering. The primary factor limiting lifespan is UV-related fading from prolonged direct sun exposure.
Can corrugated plastic signs be printed on both sides?
Yes. Double-sided printing applies your design to both flat faces of the corrugated plastic sheet. This is especially useful for intersection signs viewed from both directions of traffic. For screen-printed double-sided jobs, each side is printed separately on the Saturn press. Submit a separate design file for each side and note that designs should be horizontally mirrored if the sign will be read from both sides of a road.
What does "2-day production" mean?
It means your signs are screen-printed or digitally printed, cut, inspected, and ready to ship within two business days of your order being placed and your artwork approved. Shipping transit time is separate — typically 1–3 additional business days from our Wyandotte, Michigan facility depending on your location. If you have a hard deadline, call us at (800) 513-1695 and we'll confirm exactly what's achievable.
