Aluminum signs are solid sheet metal panels — not a composite or foam-core product — and they're the go-to material for permanent outdoor signage that needs to last years or decades without replacement. The gauge (thickness) of the aluminum sheet is the primary differentiator between sign grades, with .040 and .080 being the two most common specifications in the sign industry.

The cost difference vs. corrugated plastic is significant. Aluminum signs typically cost 4–8x more per square foot than corrugated plastic at comparable quantities. For a campaign needing 200 signs, aluminum is completely impractical. For a single permanent business identification sign, a street address marker, or a real estate development entrance sign expected to stay in place for years, the premium is justified by the dramatically extended lifespan.

H-stake compatibility: Neither .040 nor .080 aluminum is natively channel-compatible with standard H-stakes the way corrugated plastic is. Aluminum signs can be used with H-stake adapter sleeves or specialized aluminum sign holders, but most aluminum signs are post-mounted, frame-mounted, or wall-mounted. If ground staking is your primary installation method, corrugated plastic is the correct choice.

Printing on aluminum: Aluminum signs are typically printed digitally with UV-cured inks directly to the metal surface, or produced using screen printing for spot-color runs. The metal surface accepts ink well and the resulting print is highly durable — but aluminum signs still require UV-resistant inks to prevent fading, just as corrugated plastic does.

Where aluminum wins over corrugated plastic: Any application where the sign needs to remain in service for 5+ years — permanent directional signage, business identification, municipal signage, property markers, and any application where vandal resistance and structural rigidity matter more than cost.

Right choice for permanent signage with a multi-year lifespan. For campaign or temporary use, corrugated plastic delivers comparable weather resistance at a fraction of the cost.

Foam board (paper-faced polystyrene foam core) and PVC Sintra (rigid expanded PVC sheet) are popular materials for indoor display signage — trade show displays, retail point-of-purchase signs, open house directionals placed inside a property, and event signage used in climate-controlled environments.

The outdoor problem: Standard foam board is not waterproof and will delaminate, warp, and disintegrate in rain or high humidity within hours to days. PVC Sintra handles moisture better and can survive brief outdoor exposure, but it lacks the structural rigidity needed for stake installation and will bow under sustained outdoor conditions. Neither is a viable substitute for corrugated plastic outdoors.

Where foam board wins: Indoor trade shows, open house interior signage, retail displays, and any dry, climate-controlled environment where the sign needs to be as lightweight as possible. Don't use it outside regardless of how brief the exposure is expected to be.

Wood was the original sign substrate before modern plastics and metals took over. Today it survives in niche decorative applications — rustic farm stands, handcrafted boutique signage, and situations where the natural material is itself part of the aesthetic.

For yard sign applications, wood fails on nearly every practical measure. It absorbs moisture, leading to warping, cracking, and paint or ink adhesion failure. It's heavy, making handling and transport cumbersome at any quantity. Untreated wood outdoors in Michigan's freeze-thaw cycles and humidity degrades quickly — even sealed and treated wood requires ongoing maintenance that plastic and metal substrates simply don't need. And it doesn't work with standard H-stake installation at all.

Heavy, moisture-sensitive, H-stake incompatible, and expensive relative to corrugated plastic. Not practical for modern yard sign applications.

Cardboard and paper signs are the cheapest option — and their outdoor performance matches their price. Any rain, dew, or sustained humidity causes paper-based materials to absorb moisture, swell, lose structural integrity, and eventually disintegrate. A cardboard sign left outside overnight in Michigan in any season will be destroyed.

Where paper and cardboard are appropriate: Strictly indoor, very short-duration use only — signs inside a venue for a one-day event, a temporary retail display, a handwritten directional inside a building. The moment outdoor use enters the picture, cardboard is the wrong choice regardless of how brief the exposure is expected to be. Corrugated plastic costs only marginally more at typical order quantities — the durability difference is not marginal.
